Fire-Rated Foam: From the shelf at your local hardware store to a compliance risk

Fire stopping is a critical life-safety measure in every building, yet one of the most common misconceptions on construction projects is the belief that a product labelled as "fire-rated foam" automatically provides a compliant fire barrier.


The reality is more complex.


Products Don't Have Fire Ratings. Systems Do.


A fundamental principle of passive fire protection is that fire ratings apply to tested systems and assemblies, not individual products. A fire stopping solution only achieves its nominated Fire Resistance Level (FRL) when it is installed exactly as it was tested and approved.


This means that the:

  • type of wall or floor,

  • opening size,

  • service penetrating the fire compartment,

  • penetration solution, and

  • installation method

all need to be identical to a tested solution to achieve compliance.


The Risk of Fire-Rated Foam


Expanding polyurethane foams marketed as "fire-rated" are often used because they are quick and convenient to install. However, available test evidence shows that these products frequently rely on:

  • Significant foam depths

  • Specific opening sizes

  • Additional mineral wool backing

  • Fire-rated sealants

  • Strict installation configurations


Outside these tested conditions, there may be little evidence that the required FRL is achieved.


In practice, many foam installations on construction sites bear little resemblance to the tested assemblies on which any fire rating is based.


Why This Matters


Poorly designed or incorrectly installed fire stopping can allow smoke, hot gases and flames to spread through compartment walls and floors during a fire.


The consequences can include:

  • Failure to meet NCC and project requirements

  • Defects and costly remediation works

  • Certification challenges

  • Increased risk to occupants and emergency responders


Most importantly, it can compromise the life-safety intent of a building's passive fire protection system.


Key Questions for Project Teams


Before accepting any fire stopping product, project teams should ask:

✅ Is there a tested and approved system for this exact application?

✅ Does the proposed installation (wall/ceiling type and aspect) match the tested configuration?

✅ Are all required backing materials, sealants and supports included?

✅ Has the installation been undertaken by suitably trained personnel?

✅ Is a fire test report available?

When it comes to passive fire protection, project teams should ensure that fire stopping solutions are selected, installed and inspected against approved tested systems and supported by appropriate documentation.


The safest approach is to engage specialist fire protection contractors and verify compliance before concealment of works.


Quality construction is not just about what products are used. It is about ensuring they are installed exactly as the approved system requires.
